The 35-year-old saved two match points in his quarter-final against Tomas Berdych for his 17th win of the season, which keeps him in contention for a third title of 2017 - an unthinkable set of results considering his age and six-month lay-off with a knee injury last year.
Federer began with a bang, breaking Tomas Berdych in the very first game and captured the first set in less than 30 minutes.
"I've had some tough losses here where I should have won, like against Tomas a few years ago and also against Nishikori, and they stay with you".
Australia's Nick Kyrgios, who is seeded 12th, meets Germany's Alexander Zverev in the fourth men's quarter-final later on Thursday.
For Federer, he'll have a quick turnaround before tomorrow night's semifinal against either Nick Kyrgios or Alexander "Sascha" Zverev.
Leading 4-3, Berdych broke Federer for the first time to take a 5-3 lead, and he followed that up with a hold to surprisingly even the match and force a decisive set.
"I'm happy today to come through somehow", Federer said in his post-match interview.
"I definitely got very lucky at the end but I think I showed great heart today and I fought".
"I enjoy winning breakers because those are the ones that are going to make you win a tournament or not sometimes", he said.
The pressure reverted to Berdych, and this time he cracked, his second serve landing closer to the baseline than the service line.
Federer let some sloppiness creep into his game and was broken when serving for the match at 5-3 before failing to convert on match-point in the next game.
In the tiebreak, Berdych hit a backhand victor into the corner to set up two match points, the first on serve.
It marked Federer's second hard match in a row, as he needed two tiebreaks and almost two hours to beat Roberto Bautista Agut in the fourth round, and followed that up with a near-two-hour effort against Berdych as well.
It was a rematch of the final at Doha earlier this year, one that Pliskova took in straight sets. Nadal would square off against unseeded Italian Fabio Fognini in Thursday's semi-final encounter with hopes of another Roger Federer vs Rafael Nadal contest in Sunday's final.
